Sometimes the Plant Is Fine and the Problem Is Turnover

A client once told us plainly: we are not failing because the system cannot work. We are failing because we keep losing operators.

We hear versions of this often enough to be sceptical of it, because it is also the easiest thing to say when a plant is undersized. So we ran the numbers on his site before agreeing with him. He was right.

His influent fluctuated enough — in strength, not only in flow — that the plant genuinely needed somebody knowledgeable in front of it most of the time. Not somebody to write readings in a logbook. Somebody who would notice a change in the sludge, understand what a pH drift meant before it became an ammonia failure, and act on a toxic load the same day rather than the same month.

That is a design finding, not an excuse

It changes what we should be recommending. A plant that depends on constant intelligent intervention is not the same product as a plant that tolerates a mediocre week. If a client cannot reliably staff the first one, we should not be selling it to them.

Sometimes the honest recommendation is a more forgiving process at a higher capital cost, because it survives the staffing reality of the business rather than the staffing plan on paper. Fixed-film media, more volume, more automation on the things that matter — these are all ways of buying tolerance for the days when nobody competent is on site.

The reverse is just as true and we say it just as directly. Where the calculations show the system is simply too small, no operator saves it. Blaming turnover in that situation costs the owner a year of trying, and usually a second failed inspection.

Arithmetic tells you which one you have

Load against volume. Oxygen supplied against oxygen required. Sludge age against what nitrification needs at that temperature. Those numbers either explain the failures or they do not. When they do not, the problem is on the human side of the fence, and no equipment purchase will fix it.

This is also why we are careful about what we promise a plant will do unattended. A good operator can carry a plant, but he cannot carry a bad design — and a good design should not need a great operator every single day to stay compliant.

Worth knowing before you buy

You cannot put just anybody in front of a biological plant. What is worth establishing before you commit is whether yours will need an expert or merely a diligent person, because that answer has a monthly cost attached to it for the entire life of the plant.
